Gear Repair Basics: The Stitches, Patches, and Small Kit That Fix Almost Anything

Four stitches, three patch rules, and a 5 ounce pouch. The goal is not pretty, it is holding until you get home.

A good gear repair kit is not about making anything look nice. It is about making a torn pack, a split seam, or a dead zipper hold until you get home. That is the whole standard, and once you accept it, field repair gets a lot simpler and a lot lighter.

The National Park Service lists a repair kit as one of the Ten Essentials, right alongside navigation and water. Their version is short: duct tape, knife, multi-tool, and scissors. That is the floor. It earns its place in a 72 hour bug-out bag for the same reason it earns a place in a day pack: gear fails under load, and it usually fails early. What follows is what I actually carry, and more importantly, the handful of skills that make those items worth their weight.

What should be in a gear repair kit?

A working gear repair kit is adhesive fabric patches, heavy tape, bonded thread, assorted needles plus one curved needle, an awl, zip ties, safety pins, cord with a spare cord lock, a spare buckle half, and superglue. That is a pouch that fits in a hand and runs roughly 4 to 6 ounces, depending on how much tape you wrap. Weights below are approximate, from my own kit rather than a manufacturer spec sheet.

  • Adhesive fabric patches, 2 or 3 pre cut rounds. Under half an ounce. The single highest value item in the pouch.

  • Heavy tape wrapped around a pen or a lighter, about 3 feet. Gaffer or fabric tape beats duct tape, for a reason I will get to. Under an ounce.

  • Bonded polyester or nylon thread, about 15 yards wound on a card. A quarter ounce.

  • Needles, 3 or 4 in a mix of sizes plus one curved needle, stuck in a scrap of felt. Nearly weightless.

  • A small awl or a heavy sail needle for punching through webbing and leather. Half an ounce.

  • Zip ties, 4 to 6 in two lengths. Under half an ounce.

  • Safety pins, 4 large ones. They hold a torn shell closed instantly and cost you nothing.

  • A few feet of 2 mm cord and one spare cord lock. About an ounce.

  • A replacement side release buckle half that matches your pack's webbing width. About a quarter ounce.

  • A small tube of superglue. Half an ounce.

  • A pole splint sleeve if you carry a tent. It usually ships with the tent, and most people lose it in a closet.

Notice what is not on that list. No sewing machine oil, no needle threader, no seam ripper, no spare fabric. Those live at home with the rest of the proper repairs.

What are the four stitches worth knowing?

The four stitches are the running stitch for basting, the backstitch for strong seams, the whip stitch for edges and tears, and the saddle stitch for anything that must not unravel. Between them they cover nearly every field repair, and each one exists because the other three do something worse.

Running stitch

In and out through the fabric, evenly spaced. It is the fastest stitch and the weakest one. iFixit is direct about this: the running stitch is not used in repairs because the stitches are not locked in place, so the fabric can move around the thread, and it can snap if pulled. Use it for basting two pieces together while you sew something stronger over the top, and not much else.

Backstitch

Take a stitch forward, then come back through the end of the previous stitch, so the thread doubles back on itself. iFixit calls this the strongest of the hand sewing stitches, and credits the looping structure with giving it strength, stability, and slight elasticity when pulled. University of Kentucky Cooperative Extension makes the same call for repairs, saying to use the backstitch for a strong patch because it looks like machine stitches. This is your default for any seam that carries load.

Whip stitch

Loop over the edge and back through, again and again, like wrapping a rope end. iFixit lists it for sealing tears, binding raw edges, attaching patches, and creating buttonholes, and notes that when placed close together, whip stitches can bind an opening. It is the stitch for closing a straight tear and for stopping a cut edge from fraying.

Saddle stitch

Two needles, one on each end of a single length of thread, passing through the same hole from opposite sides. It is slower than everything else here, and it is the only one that survives a broken thread. Tandy Leather, a leathercraft retailer, explains why: if a thread is cut on one side of a saddle stitch but the other side stays intact, the overall stitch keeps its integrity. A machine stitch has no such redundancy, and as they put it, if one side of a stitch is broken the entire length will be compromised and eventually separate.

Two needles, one thread, one hole. Slower than anything else here, and the only stitch that survives a cut thread.

That is exactly why packs, harnesses, and leather goods get saddle stitched. Anything that fails catastrophically when one thread goes should be saddle stitched, and on a hip belt or a shoulder strap, it is worth the extra ten minutes.

What thread and needles should you use?

Use bonded polyester or bonded nylon, and leave the cotton at home. Threads magazine describes cotton thread as having little stretch and limited strength, producing a lot of lint, and lacking the rot resistance of synthetics. Polyester, by contrast, is strong, colorfast, and resistant to UV rays, rot, mildew, and chemicals. Nylon threads made from extruded filaments are very strong and rot resistant, and upholstery grade nylon is extremely strong and suited to outdoor use.

Between the two synthetics, the split comes down to sunlight. Sailrite, a marine and outdoor fabric supplier, says nylon lacks UV protection and will not last as long outside, while polyester has superior UV resistance and is the choice for covers, awnings, and tarps. They are also honest that even polyester loses much of its strength after prolonged sun exposure. Nylon's advantages are high tensile strength, good abrasion resistance, and elasticity, which is why it is favored for heavy indoor fabrics and upholstery.

My rule: polyester for anything that lives in the sun, nylon for anything that takes shock loads and lives mostly in a pack.

Bonded is the word to look for. It means the thread has a resin coating that keeps the plies from separating and helps it slide through thick material without fraying. Ordinary all purpose thread will do a jacket seam. It will not do a pack strap.

Needles

Carry a range. University of Kentucky Extension's basic kit calls for a package of assorted hand needles in sizes 3 through 9. Bigger numbers are finer needles, so a 9 handles shirt fabric and a 3 handles heavier cloth. Utah State University Extension adds the simple test that matters more than the number: select a sharp needle that is a comfortable length for your hand. A dull needle tears fabric instead of parting it, for the same reason a dull blade chews through webbing while a properly sharpened edge slices it clean.

Two additions the kitchen sewing kit will not have:

  • A curved needle. When you cannot get behind the fabric, which is most of the time on a pack, a curved needle lets you enter and exit on the same side.

  • An awl. Webbing, leather, and pack cloth are too dense to push a needle through cleanly. Punch the hole first with the awl, then sew. Tandy Leather's process uses an awl or a pricking iron to make holes before the needles ever come out. Trying to force a needle through webbing is how you bend the needle and stab your palm.

Utah State also recommends a metal thimble sized to the middle finger of your sewing hand. It sounds fussy until the third hour of pushing a needle through webbing.

How do you patch each material?

The material decides the method. Getting this wrong is why people end up with a peeling patch and a wet sleeping bag.

Nylon and pack cloth

An adhesive fabric patch beats a stitch here, because every stitch is a new hole in a fabric that is already trying to tear. iFixit gives the procedure: clean the area with rubbing alcohol and a cotton ball to remove residue, dirt, and grime, let it dry completely, then cut a patch large enough to overlap the hole by at least half an inch all the way around. Then the part everyone skips: round the corners of the patch, because sharp edges tend to get caught and peel up. If the hole goes all the way through, patch both sides. Wait 24 hours before it sees a laundry cycle, or the adhesive will not have cured and the tape will fall off.

Round corners are not cosmetic. Square corners catch on everything and start the patch peeling.

REI gives the same numbers for tent fabric: leave at least an inch of fabric around the hole, round the corners into a circle, press on a solid surface, patch inside and out in high tension areas near poles, and let it cure for a day.

On the tape question, Washington Trails Association warns against duct tape specifically, because it can damage an item more when you try to remove it. Gaffer tape and purpose made fabric patches come off clean. That is why I wrap gaffer tape and not duct tape around my pen.

Waterproof shells and DWR

Do not sew a waterproof shell. Every needle hole is a leak, and the seam tape on the inside is what makes the garment waterproof in the first place. An adhesive patch is the right answer for anything you want to stay dry. Washington Trails Association's position is that torn waterproof jackets need professional patching with seam tape for a permanent fix, and that a repair tape patch is the field version.

Separately, if the face fabric is wetting out and the jacket feels clammy, that is the durable water repellent finish wearing off, not a hole. WTA's fix is to wash with a technical cleaner and reapply DWR seasonally, which they compare to applying a rain repellent to a windshield. No amount of patching fixes that.

Down insulation

Patch it now, before the feathers escape. iFixit's first instruction on an insulated jacket is not to pull out any emerging feathers, but to use a finger or a pointed tool to push them back inside. Then clean, patch, and cure exactly as above.

Do not stitch through a down baffle. The baffles are internal fabric walls that keep the down in its chambers, and a stitch that catches one creates a cold spot and a new path for down to migrate. A surface patch leaves the baffle alone.

Canvas and heavy cotton

This is the one material where sewing is clearly right. Canvas is thick enough to hold a stitch without tearing, and adhesive patches do not bond well to it. University of Kentucky Extension's method: cut off the ragged edges of the hole, cut a piece of sturdy material about 2 inches longer and wider than the hole, and stitch it down. If you use a fusible patch, they say to cut fabric and web at least 1 inch larger than the area, and that surface applied patches look neater and last longer if the edges are hand or machine stitched. Backstitch the perimeter.

Leather

Saddle stitch, and punch first. Leather will not forgive a needle forced through it, and a running stitch through leather is a row of perforations waiting to tear. Punch evenly spaced holes with an awl, then saddle stitch with waxed thread. Tandy Leather's guidance is lightly waxed polyester thread for a single pass, or hemp and linen if you want multiple loops.

Plastic buckles

This is the easiest repair on the list and almost nobody carries the part. Side release buckles come apart into two halves, and a replacement half in the right webbing width snaps onto the existing strap in under a minute. Measure your pack's webbing, usually 3/4 inch, 1 inch, or 1.5 inch, and carry one matching half. If you do not have one, a zip tie through the webbing loop and a girth hitch of cord will get you home, just not comfortably. Dog harnesses and leashes use the same hardware, which is one more thing worth checking when you build a pet emergency kit.

Zippers

The slider fails, not the teeth. REI is unambiguous: replacing the slider fixes the vast majority of zipper problems, because the slider's opening wears larger over time and stops pressing the teeth together.

Diagnose before you squeeze. REI notes that sliders very rarely just get stuck, and that there is usually something caught in the teeth like dirt, grit, or something sticky. Clean the track with a toothbrush first.

If the zipper closes and then splits open behind the slider, the slider's mouth has spread. Take needle nose pliers and give a few gentle squeezes to each side of the slider, keeping both sides even. REI's warning is worth repeating: be careful not to apply too much pressure as you crimp, or you can break or jam the old slider, which they call a common occurrence. Squeeze a little, test, squeeze a little more. This is a temporary fix. The permanent one is a new slider, matched by the model number stamped on the back of the old one.

Tarps, tents, and grommets

A torn out grommet does not need a grommet. Bunch the fabric around a small smooth object, a pebble or a marble or a wadded corner of the tarp itself, and cinch a loop of cord tightly around the neck behind it. That gives you a pull point stronger than the original grommet, and it moves anywhere on the tarp. Carry a couple of purpose made tarp clips if you want the tidy version.

For poles, REI's method is to slide the splint sleeve over the pole until it is centered over the break or kink, then wrap each end of the sleeve and pole a couple of times with duct tape or whatever heavy tape you have. If the pole is bent rather than snapped, straighten it first, and use pliers to reshape splayed sections so the sleeve fits. With no sleeve, a tent stake makes the splint: line it up along the break and wrap each end multiple times.

If the shock cord inside the poles has gone slack and the sections no longer seat, REI says to cut the replacement cord about 8 inches shorter than the old one to restore tension.

What cannot be fixed in the field?

A structural pack frame failure and a delaminating boot sole are the two things you cannot actually fix in the field, only splint. Both are worth naming honestly, because trying to repair them properly wastes daylight you may need.

A structural pack frame failure. A snapped internal stay or a cracked frame sheet is not coming back with tape. You can splint a stay against a tent stake or a trekking pole section and lash it with cord, and you may get the load carrying again at reduced weight, but that is a limp home fix. Washington Trails Association's practical advice is to choose packs with removable frames in the first place so the frame can be repaired later.

A delaminating boot sole. When the sole starts peeling off the upper, glue in the field almost never holds, because the surfaces are dirty, the bond needs clamping pressure, and the adhesive needs hours to cure. The field answer is mechanical, not chemical: wrap the boot around the sole with cord or heavy tape in a figure eight over the instep and around the toe, and walk out. Then take it to a cobbler.

The general test: if the failure is a surface, a seam, or a small removable part, you can fix it. If it is structure or a bonded assembly, you can only splint it.

What pre-trip inspection prevents most field repairs?

Ten minutes at the kitchen table prevents most of the repairs in this article. Almost nothing fails without warning first.

  1. Run every zipper end to end, twice. Any hesitation, any spot where the teeth open behind the slider, is the failure you will have at 9,000 feet in the rain.

  2. Pull hard on every strap anchor. Shoulder straps, hip belt wings, haul loops. Look for loose thread ends and puckered stitching, which is a seam starting to walk.

  3. Flex every buckle. Plastic goes brittle with UV and cold. A buckle with hairline cracks at the prongs is done.

  4. Hold the tent fly up to a window. Pinholes show as bright dots. Patch them at home, where you have 24 hours to cure.

  5. Extend and inspect every pole section. Look for hairline cracks at the ferrules and check whether the shock cord still pulls sections together.

  6. Spray water on your shell. If it soaks in instead of beading, reproof it now.

  7. Check the kit itself. Adhesive patches dry out. Tape goes gummy. Superglue sets in the tube. Replace anything older than a couple of seasons.

None of this is craft. It is triage, and triage you have practiced once at the kitchen table is worth ten repair kits you have never opened. Sew a scrap of webbing this week, punch a few holes with the awl, and put the pouch back in your pack knowing you can actually use it. Then run the same 10 minute audit on your home emergency supplies, where things expire quietly instead of failing loudly.
